(Thanks for the pic EV Mods - Bolt EV rear sway bar)
A flat floor combined with a rear diffuser could be a very cheap mod to drastically improve under-vehicle airflow. I'm thinking of using black corrugated plastic via Walmart. Combined with some push fasteners, rivets, and RTV silicone to create a lightweight flat surface for the underside of my Bolt. At least I want to close up the space pictured above, the giant low-pressure gap between the rear bumper leading all the way up to the battery chassis in front of the rear suspension. Has anyone done anything similar?

Secondly, I think it would be super simple to use auto vinyl to cover the wheels. Using a bit of heat, to smooth and secure the vinyl to the wheel face, the install would be a piece of cake. It may not last long but it would be a very inexpensive solution to create a smooth wheel surface for road trips. It would need to be reapplied to check tire pressure. Any idea of there being much of a difference? I would stick with the Bolt Wheels and Energy Saving tires, set to 44 PSI.

I'm thinking of making more trips to my sister's place which is about 180 miles away on 75-80 MPH speed Limit highways. My Bolt is a 2017 and with the suggested 90% charge setting, I need all the range I can get.

I've often considered lowering springs but I often have three other adults in the car and I need the load capacity and suspension travel.

Thanks, so minimal improvement, not worth it. Better to just stick with higher PSI tires and try to limit speed as much as possible. And, I gotta take the time to find good charging solutions between my sister's place and my house.

Coroplast is free (signs) now that elections are over. Great material for making aero improvements.
Yup. I've been grabbing election signs (the day after) for years. For example, I built an insulated hibernation structure for our desert tortoise out of it. The old plywood one kept breaking down over time. Not any more.

The heavy wire that holds up the signs is useful too. I use it to prop up plants.

Of course, 17" disks for wheels that may be cut from it may still have visible political slogans or candidate names on them. But if used to make underbody aero pieces, no one other than perhaps a mechanic putting the car on a lift will ever notice.
